LED Retrofit Planning for Existing Channel Letters: A Practical Site Checklist

Start a channel letter LED retrofit by surveying the existing enclosure, face, wiring, power supplies and access conditions. Select replacement modules only after matching the actual product datasheet to those findings, then approve a representative illuminated sample before completing the sign.

Define the retrofit outcome before selecting modules

For sign fabricators, installers and facilities teams, a useful retrofit brief describes the required appearance and the parts being retained. Record whether the project needs front illumination, halo illumination, fixed white light or changing colors. Identify existing faults separately from requested improvements so a lighting replacement does not leave an enclosure problem unresolved.

Agree on acceptance conditions with the buyer: viewing positions, acceptable visual uniformity, intended color appearance, control behavior and maintenance access. Photograph the existing sign and identify each letter. These records create a shared reference for purchasing, installation and final inspection.

Survey the letters and installation environment

Measure the usable cavity

Record internal depth, stroke width, narrow corners, mounting surfaces and obstructions. Measure the space available behind the face rather than relying on exterior dimensions. Note changes between letters; a broad character and a narrow character may need different layout decisions.

Inspect faces for discoloration, cracks and uneven transmission. Record the condition of reflective surfaces, returns, fixings and cable entry points. Where deterioration could affect the result, resolve the repair scope before approving the replacement layout. New lighting should be evaluated through the face that will actually remain in service.

Document exposure and access

Record whether the sign is sheltered or directly exposed, and look for evidence of moisture, accumulated debris or damaged seals. Ask the installer to assess drainage and cable entries against the enclosure design and applicable installation requirements. Select modules, connectors and supplies for their actual exposure; a module rating alone does not establish protection for the complete installation.

Include access equipment, opening methods and future service routes in the survey. A component that fits inside a letter may still be difficult to replace once the face is secured.

Match the lighting approach to the sign

HansonLed’s channel letter module catalog lists mini modules and lens-equipped options. Treat these as candidates for comparison, with final selection based on the specific model’s dimensions, optical information, electrical requirements and installation instructions.

Do not automatically copy the old module spacing or replace every old unit one for one. Depending on the selected optics, cavity and face material, the appropriate arrangement may differ. Request a layout recommendation using the measured survey, then evaluate a representative letter for visible spots, dark edges and uneven illumination.

HansonLed also lists an edge-lit module range. Consider that approach only when the proposed product and optical layout suit the existing geometry. A category name does not establish that a module can replace a rear-mounted layout without further assessment.

Verify power and control compatibility

Record the labels and condition of existing power supplies, controllers and accessible wiring. Reuse should depend on documented compatibility with the replacement system and an installer’s assessment of condition. Do not assume that an existing supply remains suitable because the previous lights operated from it.

Use the selected datasheet to calculate the connected load. Have the installer check supply capacity, any required derating, cable suitability, voltage drop, circuit distribution and connection methods for the actual application. Follow manufacturer limits for connected runs and feeds rather than applying a generic module count.

Separate RGB color changes from pixel animation

HansonLed’s RGB module catalog includes RGB and RGBW products. Specify the intended control behavior explicitly: whole-module or grouped RGB control changes the color of the connected module or group together. It does not, by itself, provide independent control of every LED.

For chasing effects or different colors at separate positions, investigate an addressable system. HansonLed’s pixel module page describes independently controlled module pixels. Confirm the selected model’s addressable unit, controller compatibility, data connections and programming requirements. Do not assume that every RGB product supports pixel effects or that every LED inside a module is separately addressable.

Practical site checklist

  • Scope: Identify every letter, retained component, repair and required visual change.

  • Geometry: Measure cavity depth, stroke widths, obstructions and usable mounting areas.

  • Condition: Document face transmission, corrosion, moisture evidence and damaged connections.

  • Product evidence: Obtain the exact model datasheet and applicable installation instructions.

  • Electrical plan: Verify supply compatibility, calculated load, wiring routes and connection limits.

  • Controls: Specify fixed color, grouped RGB or independently addressable pixel behavior.

  • Sample: Approve a representative illuminated letter with the intended face installed.

  • Handover: Record installed models, layouts, supply locations and agreed acceptance results.

Approve the sample and document completion

Before installation work, have qualified personnel isolate power and verify the safe working condition using appropriate procedures. Build the sample according to the selected product instructions. Choose a letter that exposes the project’s difficult geometry, and assess it from the agreed viewing positions under relevant lighting conditions.

After installation, compare the complete sign with the approved sample and brief. Check illumination, color consistency and any specified control sequences. Record unresolved defects and corrective actions before acceptance. Retain the final component list and wiring information so future maintenance can identify compatible replacements.

Frequently asked questions

Can existing power supplies be reused?

Possibly, if their condition, output characteristics and capacity match the selected modules and installation requirements. Obtain an installer’s assessment before including reuse in the final scope.

Should every letter use the same module spacing?

Not necessarily. Geometry, face material and selected optics should guide the layout. Verify difficult strokes and corners in a representative sample rather than assuming one spacing suits every character.

Does an RGB retrofit automatically support chasing effects?

No. Grouped RGB control and independently addressable pixel control are different requirements. Specify the effect first, then confirm that the exact modules, controller and wiring support it.
